Rugged PDA selection and field maintenance: what actually breaks

The selection and maintenance checklist before the purchase order — scan engine, battery, wireless, ingress and OS, the industry-specific add-ons, and the maintenance that prevents the 3 a.m. call.

Buying a rugged PDA is the easy part. Keeping it scanning and alive across a shift, a season and a site is where most rollouts quietly fail. This is the selection and maintenance checklist we give before a purchase order — it borrows from what field teams actually report back, not from the spec sheet.

Rugged tablet for the toughest environments

Spec for the failure mode, not the brochure

  • Scan engine first. High-density, smudged or reflective labels decide the shift. A 2D imager beats a laser on damaged codes; test it on the worst label you actually print.
  • Battery is a shift, not a number. 4000 mAh minimum for 8–12 hour work; hot-swappable beats bigger. Charge at the dock, and never leave the unit baking in a vehicle cabin.
  • Wireless is where warehouses die. Dense racking kills Wi-Fi; pick enterprise roaming with RSSI diagnostics, and 4G or 5G fallback for the yard and the truck.
  • Ingress is the floor. IP65 is entry level; IP68 is what survives a hose-down and a drop in a puddle. Confirm the drop rating in metres, not the word "rugged".
  • OS and SDK. Android with an open API integrates with WMS, ERP and MES; confirm the SDK before you commit, or the integration becomes a second project.

Industry-specific notes

Industry What to add to the shortlist
Warehouse and logistics Scan rate under motion, WMS integration, enterprise Wi-Fi roaming
Manufacturing and inspection Dust and oil resistance, NFC plus photo capture for proof, MES SDK
Field and utilities 4G fallback, sunlight-readable display, glove touch
Hazardous area A real Ex certificate — ATEX, IECEx or GB — see the intrinsically safe device guide, not a "supports explosion-proof" line
Medical Disinfectant-resistant shell, IEC 60601-1-2 EMC
Agriculture and aquaculture Sunlight display, salt-corrosion resistance, RFID or UHF

Maintenance that prevents the 3 a.m. call

  • Screen is the common casualty. Tempered film plus a grip case cuts breakage; most industrial screens are field-replaceable, so a crack is not a new device.
  • Connections drop? Start with Wi-Fi coverage — add an access point or fall back to cellular before blaming the unit. Bluetooth to a printer shortens under metal racking.
  • Battery fades? Do not store at 100%; cycle to roughly 20-80%. Rotate a spare every six months.
  • Scan slows? Clean the window — oil and dust are the usual cause, not the engine.

The two-week rule

Whatever the spec sheet says, run a two-week proof of concept in the real environment: the cold morning, the dusty afternoon, the broken label. The operator who lives with the device for a fortnight is the only spec that matters — and they are the reason a rollout is accepted or quietly abandoned.
